ISSUE: Select 2003-2005 Excursion vehicles and 2003-2007 F-Super Duty Boost leak at hot side charge air cooler (CAC) pipe assembly connections. ACTION: The hot side CAC channel is no longer shipped as an assembly. If the CAC needs to be repaired, separate components must be ordered to rebuild the channel assembly. See maintenance tips. MAINTENANCE TIPS 1. Carefully inspect all components for holes, tears, cuts, abrasions, oil or porosity and order only those components that require replacement. Use new clamps instead of reusing old ones. 2. Clean all components, both new and used, especially clevis joints and turbocharger and CAC connections with Motorcraft PM-4 Brake Cleaner. If the turbo hose needs to be replaced, mark the metal channel next to the faint white alignment mark on the old hose (upper position in the vehicle) before removing it from the channel. Then install the new hose so that its alignment mark aligns with the mark on the metal channel. Position and tighten clamps. 4. Carefully place the remanufactured duct assembly in place. Torque all four (4) clamps to 9 lb-ft (12 Nm) only; over tightening will damage the component. Use soapy water to check all connections for leaks. A NOTICE. NOTE THE COLOR OF THE INTERIOR SURFACE OF EACH HOSE BEFORE REPAIRING AND INSTALLING THE DUCT. If Blue (B) 1. Apply a thin, even coat of TA-31 Motorcraft RTV Silicone Sealant to the mating surfaces of the hose, connector, and fitting. 2. After assembly and reinstallation, allow three (3) hours to cure before starting engine. These steps will help prevent joint delamination. If Red Orange (RO) 1. Do not apply sealant/adhesive as this hose has inherent adhesive properties.
