My DeWalt cordless drill was smoking and sparkling, something seemed wrong with the brushes. Luckily they are designed to be easily swapped out and I pulled out the old ones to have a look. They didn't look too terrible, but they were unevenly worn and the surface the Switch rides on was quite scarred. I installed the new brushes and was initially disappointed that they were still smoking so I pulled them back out and used a small knife to dust the old brushes out of the gaps between the copper fin slats. After reinstalling new brushes I found that this completely fixes the problem and the drill works like new. If I had cleaned the commutator before it got this bad, the original brushes could have had a lot more life, but they burned from the arc. In any case, if you have a drill or other power tool that is sparking and/or smoking behind the motor, you're probably going to get back in business with new brushes and fixing the gaps in the manifold. They appear to be OEM parts and fit together perfectly, make sure they fit the specific DeWalt tool you have before ordering.
